Also forgot to mention I was wrong about the extension cable.  It's actually 25 feet.

Can you take a picture of where it plugs into the charger so i can see what plug looks like?   The more I think on that, the more I am getting a real uneazy queazy about the condition of the plug and wires inside your charger if you put that much heat into it already.  I really don't want to see you starting the thing on fire.

The bike's C13 plug is not connected on its normal place on the bike frame.  It was like that when I bought it.  I tried reattaching it a while back but I recall it it was so compact in there that I found it difficult to maneuver it into place where it wouldn't be physically stressing the cable.

Hello all, I figure someone will have expertise on this issue I'm dealing with.  I have a 2016 Zero SR 14.4 with power tank that I bought used in 2021 and keep covered outside of my residence.  I have a standard 125V outlet outside my garage that I've been using to charge the bike.  For the last several months I've been regularly running the bike down to about 20-30% and charging overnight.  In order to reach where I park it, I use a 50ft heavy duty (14 AWG) extension cord before connecting to the NEMA 5-15P to IEC-60320 C13 with appropriate  C13 jack for connecting to the bike.   I have gone through a few of this one: https://www.amazon.com/gp/product/B01AK9T6JG, as well as some others I bought online.   They are all 14 awg so they should have no problem with the ~1000W or so that goes through them for 6-9 hours at a time.  For some reason they only seem to last one or two months before the C13 connector starts burning up.   I recently looked at the 50' extension cable and it appears to have some charring on it as well now, and this took about a year.

I have a couple of questions.  First, is this normal?  Should I expect cable connections to degrade like this when charging 2-3 times per week?  I see no charing at the outlet itself.  Only at the extension joint and on the C13 plug where it connects to the bike.  I have cleaned the connection with contact cleaner thinking that would help, but it doesn't. 

Second question is about if this is normal wear and tear.  If connector degradation is to be expected, can I minimize the amount of wasted material by just replacing the connectors?  I'd hate to throw away 50ft of good 14awg cable just because a connector is bad.   If so, would it make sense to cut the existing burnt out (female) connector on the extension cord and attach a new one?  If so, how might I go about doing it so that the connection is super robust?  The cable itself seems to be ok.  It's only the connections that burn up.   What are some beefy 5-15P connectors that can handle this kind of use?  What kind of solder would I want to use, etc?  I have some experience with electronics but not a ton.

I have never been able to get the Zero app to recognized my 2016 Zero SR.  I've been to both local dealerships and even went over it in a phone call with an engineer at Zero.  I gave up on it last year.  I can still ride just fine.

I had the same experience when replacing my DC-DC converter. My son-in-law had to help me and it was a miserable job. While we were able to remove the defective part, we could never get the converter back the way it originally was. I still have about 8 bolts sitting around that we could not get screwed in again. Eventually, we just hooked up the new converter and jammed it into the rat's next of wiring. So far that is still working and I figure that the converter is secure and cushioned in the middle of the nest.  :o

Richard, thanks! I checked out your thread.   I guess I'll go ahead and order a new converter. I just found this too, btw.

It's in the video I linked above.  The caveat is that you have to swap some connector pin locations.

 Hi everyone, I have not been on this forum for a while because I've been busy but I finally want to get around to this project.

I bought a used 2016 SR w/ power tank almost two years ago and a few months after I got it the lights, turn-signals, etc (12V circuit) started randomly not working after I changed out an old aftermarket LED that seemed to be malfunctioning, with a new fan-less LED.    Then I got really busy and didn't have time to do anything with it.   So I have been riding this bike with no lights or turn signals for over a year now.   I avoid riding at night but I carry a flashlight in case I'm out when it gets dark.   Sometimes the 12V circuit and lights will spontaneously turn on for a few minutes every now and then, but it's not reliable at all.   Also the ABS is on the 12V as well so I have no anti-lock brakes either.

At this point I am pretty sure the problem is a faulty DC-DC converter.   I have worked on ICE motorcycles before but high-voltage electronics is unfamiliar to me.  Is there anyone in the area who'd be willing to meet up with me at MotoGuild (https://www.motoguild-sf.com) and assist me with this project?  I would also like to make a mod to allow for an always-on 12V dc socket.  I've read in the manual that this would be where to put it.   I am not rich but I can pay you $100 + beer/food for your time.  I don't want to take this bike to the shop and leave it there for weeks.  I think this can be done in an hour or two.  All the tools and everything are there.  All you'd need to bring is experience and knowledge.  Thanks in advance and DM me if you want to do it some time in the next few weeks.  Thanks!

The problem is back.   The 12V circuit randomly turns on and off while I'm riding now.  Last night it cut out as I was riding home along Skyline Blvd where there are almost no street lights.   I know the road well and went slow but I'm gonna need to figure this out.   Could it be the DC-DC inverter itself?  Has anyone experienced this?

Glad to hear your 12v is working again.

LED headlight bulbs normally have a constant current driver between the source voltage and the LED element.
If the driver is starting to fail they can produce a buzzing/humming noise. Can also cause a lot of "noise" (EMI or RFI) in a circuit that can freak out other devices like the DC DC.

What do you mean by "freak out"?

That's what I think too.  But as a follow up, I replaced the crappy noisy and failing LED headlight bulb with a fanless one I got on Amazon,  https://www.amazon.com/gp/product/B06XHD78DQ

I checked all the high-voltage fuses with a meter and they were all fine so I figured it was the convertor itself.  I went for a ride today since the motor still works, and on my way back it all the 12 DC stuff works again!  Headlights, LCD backlight, turn signals,  Rear light. 

 What are the odds this is a permanent fix? I hope it is not intermittent.

Here's mine:


I've been trying to diagnose a problem I'm having with my 2015 SR ZF 13. When I turn on the bike, I get power to the indicator lights and LCD display (without backlight), and the motor runs fine. But the LCD backlight, headlights, tail lights, turn signals, hazard lights, and horn do not work.

This started happening last week. Prior to that I was having a problem with the LED headlight that a previous owner had installed. Sometimes it would cut off and I could make it work again by jiggling the wires that went to it. I don't know offhand if the problem was with the LED itself or the connector, or the wiring. I bought a new LED headlight bulb but before I got around to the replacement, I started having this problem where none of the lights work.

One other thing I should mention is that the "cigarette lighter" 12v socket was acting up too, just prior to the lights out problem. I couldn't tell if it was the socket itself or the phone charger I had plugged in, but I suspect it was the socket because it was rusty when I got the bike and I cleaned it out. After that it worked fine until recently.

I thought maybe there was a short so I checked the fuse box today and all of the fuses are intact, as well as the 2 x ABC 4A and SPT3.15A high-voltage fuses.

Anybody have a clue what might be happening?
