Some notes...
Don't use Hammer und much Heat on the motor. Motor-Magnets (and Bearings) don't like both of them.
A small gas soldering iron, for only heating the screw will be fine.
Use  the best tools you can get. With HAZED tool, the screw is no problem.

(If Zero needs so much Loctite, the whole design of this is bull***)

And, avoid any Heat and Hammer blows... The magnets didn't lik that.
Just smooth press and pull the bearings!

(Massive "column drill" can also help for pressing, and pull the stator!)

I have exactley the same situation.
And, the crackling sound :-)

I have new swingarm bearings, new pulley and new belt. And evereything double checked and originally at the rear axis.
Still the same with the new parts.

In the meantime I think, it's may not correct and not necessarry, to align the belt 1 Creditcard from lip. Maybe, all people who are doing that drive with an unaligned wheel/bike!?!?

For, me it's now more important to align the wheel... doesn't matter if belt is running at the lip.

(I also have tried for a test to mount the rear sprocket 1.5mm to the left, with some washers between wheel and sprocket. Still the same. This belt is moving still always to the left to the lip of sprocket.)

The only idea left is motor adjusting within the frame...

Is there a zero procedure how to mount/adjust the motor?

As already written in post #15, I have the same crackling.
As written, it seems it's the belt itself.

Cannot feel and hear any bearing damage with belt off.

Off topic, but by the way, the rear axis/tension adjustment is poor and bad by design, Zero should fire the mechanical engineers... :-)

Speacially on the right side, I have observed, the axis is moving inside the hole of the Tension adjustment block.
That hole is just at least 0.5mm too big! The axis has correct torque (100Nm). After adjusting the belt, pulling the axis (100Nm), and doing a first hard rear brake, the axis is moving inside the hole, caused by the force of the brake disc... and with that movement, at the end the belt is missaligned again.
(Also think, with hard accelerations and hard braking, the axis is moving always in the hole by +-0.5mm!)

Now, I am working on selfmade more accurate tension blocks...
Just frustrated with that on that expensive bike.

New pulley is in, without removing the motor.

In general, it was more easy than thought.
Only at the screw itself was Loctite. (Used a heatgun so warm up, only the screw)

With a selfmade puller it was easy to remove the pulley, no Loctite at the teeth.
(It's only a little hard in the beginning.)

There was exactly the clearance, to get the pulley out. Thanks Zero!

Bigger pain was to replace the left crispy swingarm bearing. (I think, that's only possible with removed pully, so it did that, too)

70Nm seems plausible for a M10/10.9 screw. But that torque is very high for an HX6 allan key. Not sure if my PROXXON tool can handle that. So, first I will order a HAZET 986SLG-6. (But always better to damage the tool, as damaging the screw :-))

I think Loctite arround the shaft makes only sense with the "keyed" version of the pulley. It have the pulley with the "teeth" arround the shaft, from 2017 on. Hopefully without Loctite. If so, it would make no sense for me.

Think a "impact screwdriver" is also not a good option cause of the encoder magnet,- rotor magnets, right?
