I need some recommendations for an onboard charger.
I'll be using 24 ThunderSky 40Ah LiFePO4 batteries in series, each with a BMS.
My goal is to charge the system overnight (or less) for a daily commute bike.

how much room do you have?
There's the Zivan NG1, its about 750W and not sealed, but you can get them to program it for lithium at the factory, a little spendy.
There's the DeltaQ (which I own), its 1000W, sealed and user programmable, a little on the bulky side.
There's some others from China, like elcon, but I've seen little documentation on them as far as interfacing goes. There are other cheaper models with less power but I haven't used them.

Another question. I'm aiming for a 72 volt system and am looking at the battery specs for the Thundersky batteries. The specs state that nominal voltage is 3.2 volts each, charged voltage is 4.0 volts each (and discharged 2.8 V). Should I get 18 batteries at 4 volts each or should I use the nominal voltage of 3.2 volts each and get 22-23 batteries?
I'll likely be using a 72 volt Alltrax AXE 7245 controller.

Higher voltage means more power so I would go with 24 cells. The 7245 is rated up to 90V so you could charge the cells up to 3.75V before running into problems. Shouldn't be an issue unless you pick an extreme charging profile and BMS with a high HVC cutoff.

48V = 16 cells
60V = 20 cells
72V = 24 cells
84V = 28 cells
96V = 32 cells
Usually for every 12V you go up by 4 cells, just a rule of thumb..... because its easier to find a controller and charger when you don't get too crazy with cell counts.
