Occasional failure to charge past 50% - 2022 FXE
« on: August 04, 2022, 12:01:43 PM »

Hello. I've had this FXE for 1200 miles (2211km) now. I use it for commuting, 32 mile round-trip, mostly hwy, uses a bit under 60% of the battery range. There have been about 75 charge cycles, 3 of which have failed to get past 51% charge level. In all 3 cases, after disconnecting and then reconnecting the charger cord, the bike then charged up just fine.

The bike has been to the dealer twice, they kept it for a week last time and said the got a Zero tech to look at the bike while they had it, but they don't know what's wrong. I've downloaded the logs and I also don't know what's wrong  :'(

There are a couple of strange (to me) lines in the log. At the start of the failure-to-charge event, while the bike was charging and when it hit the 51% level, it reported what I would guess is a CANBus Emergency Frame that looks like this:
SEVCON CAN EMCY Frame      Error Code: 0x1000, Error Reg: 0x01, Sevcon Error Code: 0x5182, Data: 00 01 00 A0 04, Unknown

The charging system then goes into a loop and never gets out (until unplugged and reconnected). I've been letting the battery cool for an hour or so before charging, but I have to charge every commuting day.

Has anybody seen this?

It appears that I have to have 2 (or 3) nightly alarms set, one to go and connect the charger and then another one maybe 2 hours later to see if it's stuck at the 51% mark or not.

I've uploaded/parsed the logs at Greg's site (home.hasslers.net) and can share the logs with anybody who wants them (binary or parsed).

Thanks!

Steve
