Real Storage Compartment

We all know the storage compartment is not good. Honda, as usual, has figured it out (NC700). The silly thing has blown out once and I've repaired it 3 times. I'm done. I'm in the process of making my own custom lid for what should have been a great storage compartment from day one. Enough negativity...

I have a question for the ZERO gurus. I want to use screws to attach a hinge for the lid. Is there anything I might hit? I want to install a hinge on the seat side and some kind of catch to use the factory lock.

I want to do something similar to my bike. Are you going to add weather stripping or an O ring or something to keep water out?

If it didn't take hours to hand cut, form, assemble and sand, I'd make several. I still have to add hardware and a gasket just to see if it works. I made it out of stainless steel only because I have access to stainless scrap metal. It weighs a hefty 2 lbs. Aluminum would be better or maybe even vacuum formed plastic in large quantity. I'll gladly send the templates to someone willing to give it a go.

If I can attach the hinge to the inside of the compartment with adhesive foam tape, there will no no mods to the bike itself. I'd like to use a couple of screwes to help secure it but I don't want to damage anything inside.

I plan to add a foam gasket mainly to provide a cushion and resistance when closing the lid. I am not trying to make it water tight. I have drawn where the gasket will be with a black marker. Red marks are where I need to mount a hinge and a catch for the lock.

Good news and bad news. I got the hardware temporarily installed and it works. The fit, clearances, gasket just don't meet my standards with a hinge. I am going to shoot it matte black and leave it on the bike for now. Ride with it a bit and see if there is anything else that needs to change. I have a backup plan to use a catch rather than hinge which means that when I unlock the lid, it comes completely off. I could try to adhere a part inside the compartment or cut a slot into the plastic for the lid to grab.

I am still wondering if there is anything that I could damage by cutting through the plastic or putting screws through it.... anyone?

I've had my "tank" off many times for painting, installing EV sound system and lighting, etc. The tank is just a plastic shell to cover the battery on my 2014 DS. It does have some close clearances to the battery, and I would want to just drill a hole into the shell without checking to confirm nothing is behind it. It appears you don't have the extra battery, so may have room, although there are still power cables, wiring harnesses, etc., to contend with  in your excellent work.

The tank is only held on by 6 screws, although they can be easily damaged if the driving bit is not kept tight during the process.

Your replacement insert looks really good! Others without similar metal working skills may consider sending a design off to a 3D printer.

I appreciate the compliments but OCD behavior is more of a curse than a skill! Hopefully my effort proves a good cheap accessory concept that Zero (or a 3rd party) might produce. They do read these forums right? They need to if they want to stay ahead of competition like Harley.

So these are c/f wrapped aluminum/steel? Does anyone have any motivation to produce these for sale? My tank storage bag just failed yesterday - zipper shuttle jammed and came completely off when trying to unjam it. Stupid as it sounds, this vastly diminishes the utility of the bike for me as a commuter as that's where I held my work gear. I'm using an old tail bag for now but that still leaves me with an ugly open space that serves no purpose. I'd love to have a durable solid lid for the tank storage cavity.
