Title: Sudden braking followed by no motor/throttle response on highway[2016 FXS]
Post by: MajorMajor on January 11, 2017, 07:51:59 PM
I need some help figuring out what happened and deciding what to do next.

First let me say, Oh. My. God.
That was terrifying.

I was accelerating hard to highway speeds when I suddenly got jerked forward hard and the bike slowed down rapidly.
Twisting the throttle did nothing but the lights and dash were still on.
I had to negotiate my way across several lanes of traffic to get to the shoulder all the while slowing down.
0/10 would not recommend.
I was sure my belt snapped but thinking back I would have expected to hear engine whine when turning the throttle.
However, the belt was fine.

After turning the switch on and off everything was back to normal. Except my top speed was severely reduced (just a hair above eco mode limit).
My SOC was a bit low at around 30-40% so that might be the reason for the limit later on though I'm not sure if this used to happen before.

Fun parts from the logs:
You can see that I was riding along and suddenly there are a bunch of SEVCON CAN EMCY Frame errors followed by me stopping and turning the switch on and off.
It actually looks the the sevcon turned off mid ride and when it turned back on there were even more errors.

The bike has been in the rain a few times but for the past 3 days before this incident there was no rain.
I've had a similar thing happen to me a few months back, sudden braking but no loss of throttle afterwards. No logs unfortunately.
Bike has been on the road for 10 months and 4300Km.

Actually looks to me like the pack voltage crashes down to 95V suddenly.
Is that correct?

Sounds scary. When I test rode a FXS I had something similar, but not as bad. There was a sudden "pop" and deceleration when I was pushing things. Only happened once and didn't completely lose power. I hope the FXS I've ordered behaves itself.

Did you have the urge to pull the clutch in? Sounds very much like a siezed engine on a race bike. That would probably be my instinct anyway!

I've been riding a Zero for 10 months, no clutch urges left :)
Braking was harder than I expected because I usually partially rely on the regen braking and it wasn't functioning properly when the incident happened.
To clarify, there was a hard deceleration down to 80 kmh and then there was nothing, just coasting.
Completely losing power is the big thing here. A few months ago I just experienced the deceleration and then everything seemed normal. No reboot necessary.

ouch.

this has been one of my greatest fears. i have spent years learning how to work on and fix ICE bikes when they go wrong. i know it, i'm good at it, i can fix anything. now with the zero i'm back at "zero" in many ways. i have been reading and trying to catch up as quick as i can but still admit to being a very small fish in a big-f-ing pond. the lack of info provided by Zero doesn't help. with all my orange bikes i have complete breakdowns, parts fiches, diagrams, schematics...these are the things i want.

my bike (2016 FXS) has been a little off since i took it to the track last time and completely pushed it to it's limits. i downloaded the files to look at but just went cross-eyed by the end.

let us know what you find.

laters,

laramie  ;)

Would really appreciate any insight into the dangerous malfunction of my fairly new motorcycle.
Really, any information before I have to take it to my far away dealer.

did you email the logs to Zero with a description of what happened?

My 2016 FXS did this one day. The road was wide open so I just cranked it WFO and it lost drive. At first I thought the belt must have snapped but after coasting to the side it was clear that the belt was still on. Cycled the key and it was fine. SOC was 60% or so and all stock settings for regen, etc. I was able to get it to do it two more times by whacking the throttle but was ready for the results. Was about to take it to the dealership but after charging it back up and riding the following days, and it didn't happen again!?! Figured it was just a glitch in the controller or something.

That's actually terrible news!

Do you what firmware version you have? (first few lines in the logs)

I raised this issue with Zero Europe via my dealer and apparently this isn't a known issue with the bike. If it does this then it can easily be fixed under warranty. (I'd this by dialing back the max power a touch, I wonder?)

I've also just experienced this issue on my 2016 FXS!

This morning I was riding in, crossing an intersection, when the bike lost power. It's done this once to me before, but it recovered then and I thought it was because I was going too fast. Today however it didn't recover without turning the bike off and on. However the concerning thing was that I wasn't accelerating hard at all (I was accelerating across the intersection after slowing - I didn't come to a stop)

I've extracted the bike logs but I haven't looked at them yet. Thought I'd scan the forum here first.

Did you ever get your issue resolved?

I just noticed this:

> Bike has been on the road for 10 months and 4300Km.

My bike is almost exactly the same! (I think I'm 10 months and 4280kms or something close) That's a bit, uncanny...

After contacting Zero with the issue they told me to go to my local dealer.
Dealer claims that it's caused by a faulty installation of a security system (with immobilizer), perhaps with poor water insulation.
He showed me a diagnostic screen that shows that there is a constant 0.5V on the throttle line instead of 0.05V which it's supposed to be.
He said that this caused the controller to see a throttle fault and reboot the bike, after rebooting the security system armed and prevented further power from getting to the motor.

I have no way to verify any of this, the security system (and installer) were recommended by the dealer but he now denies it.
He also says that he refuses (actually said, not allowed to) fix the problem himself.

I no longer ride on the highway so I haven't had a repeat performance.

That is an interesting set of claims. Can you describe the security system or how it's installed?
Title: Re: Sudden braking followed by no motor/throttle response on highway[2016 FXS]
Post by: MajorMajor on March 22, 2017, 03:19:32 PM
Security system is a GPS tracker with battery that gets charged when the bike is on.
I'm guessing it also sits in between the throttle and the controller and prevents current from going through when the system is armed.
It comes with a remote control that when I press the button I hear a noise similar to the contractor noise but much weaker so I guess it's something similar.

Dealer mentioned that he prefers these alarms to block the kickstand switch instead of the throttle. That way you won't lose control mid ride (kickstand switch only works when the bike is stopped).

Sorry to hear about that shitty outcome MajorMajor. I'm going to detail my specifics below in case it bites anyone else - then if we can determine the fault is something else it might help you out.

Unfortunately my memory was a bit off. My bike is at 4800kms.

The logs are below. Unfortunately I couldn't see the same errors as yours - in fact, I don't see anything out of place on my logs apart from me turning it off and on again after it stopped.

Oh, wait up. I just noticed this

Code: [Select]
07711     03/21/2017 13:08:47   Module 00 Opening Contactor  vmod:   0.000V, batt curr:   0A
 07712     03/21/2017 13:08:47   Module 01 Opening Contactor  vmod: 113.121V, batt curr:  -3A

Every other time vmod for Module 00 has reported a similar reading to Module 01..

Interestingly there's nothing on the BMS0 or 1 to indicate anything's wrong. Also Module 00 seems to fix itself before I stop riding as closing the contactor shows reasonable levels.

So my current guess is, intermittent connector failure for battery 0?

Security system is a GPS tracker with battery that gets charged when the bike is on.
I'm guessing it also sits in between the throttle and the controller and prevents current from going through when the system is armed.
It comes with a remote control that when I press the button I hear a noise similar to the contractor noise but much weaker so I guess it's something similar.

Dealer mentioned that he prefers these alarms to block the kickstand switch instead of the throttle. That way you won't lose control mid ride (kickstand switch only works when the bike is stopped).

That both sounds really interesting and also like it must be the cause. I'm guessing it wasn't specifically designed for the Zero (or its throttle). What brand is it?

If it turns out that the failure is because the security system's power source is independent, there are reasonable ways to wire up a permanent 12V supply to the battery... except on an FX with removable modules, of course.

But otherwise your dealer is right and it'd be more reliable interrupting a switched circuit instead of the throttle. Zeros are still uncommon enough that you might easily get away with a hidden cutout switch or something...

Those are confusing indications for sure. Your guess sounds reasonable.

sounds like a good reason not to mess with the electrical.  i bought a $110 gps tracker on ebay with a 5v 5000mAh battery that lasts several weeks and charges when it ride. works great. actually was told it would last a month but never left it that long without riding. really no fear of my bike getting stolen and just seems foolish to mess with the wiring, especially the throttle. if its malfunctioning i wouldn't risk it. have you had other bikes stolen? anyone know of any zero thefts?

Well, there was one a few months ago (http://electricmotorcycleforum.com/boards/index.php?topic=6498.0) in the UK...

Dealer mentioned 2 were stolen in my area.
I think both were recovered.

Likely when the bikes stopped running and the thieves had no idea why and couldn't find the gas cap.   ;)

I've had this happen 3 times at WOT, on my '16 FXS. Had complete power loss and would only reset if I came to a complete stop-tried key on/off and power switch cycle while coasting- nothing doin. The only straightaways in my hood (NYC) are bridges and that's were its happened every time. Definitely a complete bummer, and yes terrifying because I had to coast half the bridge to a small turnoff. Might be a deal breaker on this bike, but everything else I love about it. Please post if anyone has ideas about this.
I called Zero and they said take to dealer which is not so appealing.

I have a friend with a 2008 BMW F800ST.  Coincidentally two weeks ago his bike stalled 20 times while riding home on the freeway.  He had to turn off the ignition and turn it back on before his bike would restart and run for another mile, before stalling again.  His dealer discovered that he had a failing fuel pump.  A new one set him back $450. My guess is that is not your problem, though.  ;)

What error codes and log indications were there? Were there any other symptoms before or after?

I've had this happen 3 times at WOT, on my '16 FXS....I called Zero and they said take to dealer which is not so appealing.
Those faults in the MBB log confirm something is happening. How many miles? Have you followed the service schedule? When is the last time you had the motor and controller commissioned?

I've updated the wiki's controller diagnostics section a bit based on this thread:

The fact that we have two cases with different causes is interesting but I only added a general warning about using the throttle wiring:
